Conventional Reinforcement Production Reaches Its Capacity Limits

The existing reinforcement and cage production at Stubbe’s PreCast had previously been carried out in the traditional manner, with the reinforcement elements being manufactured from individual bars and stirrups almost entirely. This method is extremely time-consuming and involves a tremendous amount of logistical effort right through the workflow – from cutting the bars and manufacturing all the individual stirrups up to the assembly stage. Due to the steadily growing production capacity, this approach has reached its absolute limits and was resulting in ever-increasing labour costs.

Centralized Reinforcement Production for All Production Areas

For this reason, Stubbe’s appointed Prilhofer Consulting to design a new centralized reinforcement production facility that will supply all production plants with the large pallet carousel system, the strip production facilities in several halls, and the production of prefabricated elements for the agricultural sector.

Mesh Welding Plant and Automated Cage Assembly

Following a workshop with Stubbe’s and a detailed analysis of the reinforcement concepts for the Greater Toronto Area, which is classified as having a high seismic risk, Prilhofer Consulting has designed a mesh welding system with integrated bending equipment. This system enables an optimal flow of materials through the individual production stages and feeds the prefabricated semi-finished products efficiently into the circulating cage assembly line. It is also possible to provide stationary cage assembly stations for particularly complex special elements. The circulating cage assembly line is fully automatically loaded with the lower reinforcement layer, automatically prefabricated cage elements and the upper reinforcement layer, so that highly complex reinforcement cages can be produced with minimal manual labour, utilising the intermediate manual work steps. To ensure optimal material flow, the existing rebar cutting system and the automatic stirrup bending machines have been integrated into the new concept.

Request for Proposals, Tender Evaluation and Contract Drafting

Prilhofer Consulting was responsible for drawing up the system requirements and specifications, inviting tenders, evaluating the proposals and holding discussions with the suppliers. Prilhofer Consulting also prepared a contract draft and finalised the contract with the selected system supplier until it was ready for signing.

Based on its previous collaboration with Prilhofer Consulting – particularly regarding the planning and construction of the large pallet carousel system – Stubbe’s recognises and values the consultancy services provided by Prilhofer Consulting.

Although Stubbe’s has considerable in-house expertise in all aspects of precast production and plant equipment, it was important for Stubbe’s to draw on Prilhofer Consulting’s expertise for the next major milestone following the pallet carousel system, in order to ensure an optimal design for the reinforcement production as well as a well-organised and properly coordinated tendering and procurement process.

All the objectives set were achieved, meaning the project can now move into the implementation phase.
